CAA Application to Automobile Wind Throb Prevention Design

When a window opens to provide the occupant with fresh air flow while driving, wind throb problems may develop along with it. This work focuses on an analytical approach to address the wind throb issue for passenger vehicles when a front window or sunroof is open. The first case of this paper pertains to the front window throb issue for the current Ford Escape. Early in a program stage, CAA (Computational Aeroacoustics) analysis predicted that the wind throb level exceeded the program wind throb target. When a prototype vehicle became available, the wind tunnel test confirmed the much earlier analytical result. In an attempt to resolve this issue, the efforts focused on a design proposal to implement a wind spoiler on the side mirror sail, with the spoiler dimension only 6 millimeters in height. This work showed that the full vehicle CAA analysis could capture the impact of this tiny geometry variation on the wind throb level inside the vehicle cabin.

Methodology for Determining the Process of Riveting Brake Linings for Heavy Commercial Vehicles

During the development of a new friction material, besides the interface between lining/drum is also fundamental take in account all aspects involving the attachment of the linings on the brake shoes. This paper presents an optimization approach to the development and manufacturing parameters of brake linings, applied on medium and heavy duty commercial vehicles, aiming to assure the correct specification of the riveted joint clamp forces. These evaluations were conducted based on the quality tools documents and the theoretical aspects of the product usage as well as the modeling of key elements of the referred mechanism throughout various known applications. A calculation methodology was developed based on brake geometry, its generated forces and braking reactions required for each vehicle family.

Bending Fatigue Behavior of Carburized Gear Steels: Four-Point Bend Test Development and Evaluation

The ability to evaluate the bending fatigue behavior of carburized low alloy steels in a laboratory and relate these measurements to performance of high contact ratio helical gears is important to the design and development of transmissions. Typical methods of evaluating bending fatigue performance of carburized gear steels do not directly represent helical planetary gears because they lack the geometric and loading conditions of planetary pinions. The purpose of this study is twofold; 1) development of a lab fatigue test to represent the fatigue performance of planetary pinion gears tested in a dynamometer and 2) evaluation of the influence of alloy content on bending fatigue performance of two steel alloys. The steels under evaluation were modified 8620M and 4615M alloys machined into bend bars with a notch representing a gear root and carburized to a case depth of approximately 0.35 mm (using the same carburizing cycle as the planetary pinion gears).

Review of Soot Deposition and Removal Mechanisms in EGR Coolers

Exhaust gas recirculation (EGR) coolers are commonly used in diesel engines to reduce the temperature of recirculated exhaust gases in order to reduce NOX emissions. Engine coolant is used to cool EGR coolers. The presence of a cold surface in the cooler causes fouling due to particulate soot deposition, condensation of hydrocarbon, water and acid. Fouling experience results in cooler effectiveness loss and pressure drop. In this study, possible soot deposition mechanisms are discussed and their orders of magnitude are compared. Also, probable removal mechanisms of soot particles are studied by calculating the forces acting on a single particle attached to the wall or deposited layer. Our analysis shows that thermophoresis in the dominant mechanism for soot deposition in EGR coolers and high surface temperature and high kinetic energy of soot particles at the gas-deposit interface can be the critical factor in particles removal.

MMLV: Vehicle Durability Design, Simulation and Testing

The Multi Material Lightweight Vehicle (MMLV) developed by Magna International and Ford Motor Company is a result of a US Department of Energy project DE-EE0005574. The project demonstrates the lightweighting potential of a five passenger sedan, while maintaining vehicle performance and occupant safety. Prototype vehicles were manufactured and limited full vehicle testing was conducted. The MMLV vehicle design, comprised of commercially available materials and production processes, achieved a 364kg (23.5%) full vehicle mass reduction, enabling the application of a 1.0-liter three-cylinder engine resulting in a significant environmental benefit and fuel reduction. The three key requirements of structural performance evaluation for vehicle development are NVH, durability and safety.

Quantifying Hands-Free Call Quality in an Automobile

Hands-free phone use is the most utilized use case for vehicles equipped with infotainment systems with external microphones that support connection to phones and implement speech recognition. Critically then, achieving hands-free phone call quality in a vehicle is problematic due to the extremely noisy nature of the vehicle environment. Noise generated by wind, mechanical and structural, tire to road, passengers, engine/exhaust, HVAC air pressure and flow are all significant contributors and sources of noise. Other factors influencing the quality of the phone call include microphone placement, cabin acoustics, seat position of the talker, noise reduction of the hands-free system, etc. This paper describes the work done to develop procedures and metrics to quantify the effects that influence the hands-free phone call quality.

This paper describes the rapid development of the Ford GT transmission, from concept phase to production, where the technical challenges involved are implicit in the specifications provided. It presents the steps taken at a project management level to expedite development, as well as the tools used to design and rate components at the design stage. Examples of concurrent engineering are given as well as management techniques used to predict and address key risks. In addition, details of analysis and test procedures are given, underlining their contribution to the rapid introduction of the transmission to the market place.

Time-Resolved Measurement of Speciated Hydrocarbon Emissions During Cold Start of a Spark-Ignited Engine

Speciated HC emissions from the exhaust system of a production engine without an active catalyst have been obtained with 3 sec time resolution during a 70°F cold start using two control strategies. For the conventional cold start, the emissions were initially enriched in light fuel alkanes and depleted in heavy aromatic species. The light alkanes fell rapidly while the lower vapor pressure aromatics increased over a period of 50 sec. These results indicate early retention of low vapor pressure fuel components in the intake manifold and exhaust system. Loss of higher molecular weight HC species does occur in the exhaust system as shown by experiments in which the exhaust system was preheated to 100° C. The atmospheric reactivity of the exhaust HC emissions for photochemical smog formation increases as the engine warms.

Driver Car Following Behavior Under Test Track and Open Road Driving Condition

This paper describes the results of an experiment concerning driver behavior in car following tasks. The motivation for this experiment was a desire to understand typical driver car following behavior as a guide for setting the automatic control characteristics of an ACC (Adaptive Cruise Control) system. Testing was conducted under both test track and open road driving conditions. The results indicate that car following is carried out under much lower bandwidth conditions than typical steering processes. Dynamic analysis shows driver time delay in response to lead vehicle velocity change on the order of several seconds. Typical longitudinal acceleration distributions show standard deviations of less than 0.05 g (acceleration due to gravity).

In-Vehicle Driver State Detection Using TIP-II

A transportable instrumentation package to collect driver, vehicle and environmental data is described. This system is an improvement on an earlier system and is called TIP-II [13]. Two new modules were designed and added to the original system: a new and improved physiological signal module (PH-M) replaced the original physiological signals module in TIP, and a new hand pressure on steering wheel module (HP-M) was added. This paper reports on exploratory tests with TIP-II. Driving data were collected from ten driver participants. Correlations between On-Board-Diagnostics (OBD), video data, physiological data and specific driver behavior such as lane departure and car following were investigated. Initial analysis suggested that hand pressure, skin conductance level, and respiration rate were key indicators of lane departure lateral displacement and velocity, immediately preceding lane departure; heart rate and inter-beat interval were affected during lane changes.

Brake Dynamometer Test Variability - Analysis of Root Causes

Modern project management including brake testing includes the exchange of reliable results from different sources and different locations. The ISO TC22/SWG2-Brake Lining Committee established a task force led by Ford Motor Co. to determine and analyze root causes for variability during dynamometer brake performance testing. The overall goal was to provide guidelines on how to reduce variability and how to improve correlation between dynamometer and vehicle test results. This collaborative accuracy study used the ISO 26867 Friction behavior assessment for automotive brake systems. Future efforts of the ISO task force will address NVH and vehicle-level tests. This paper corresponds to the first two phases of the project regarding performance brake dynamometer testing and presents results, findings and conclusions regarding repeatability (within-lab) and reproducibility (between-labs) from different laboratories and different brake dynamometers.
